My three votes for the most painful roller-coasters I've been on:
3) PKI Vortex
2) CPI Mantis
1) PKI Flight of Fear
I will never ride any of those again.
Spryboy, try out FoF V2.0, or any of the Premier spaghetti bowls NOW. I swore off of them (which is RARE for me), but with the laps they are GREAT. Have to try out "the Boy Wonder" again now that Chiller has OTSR's, he was the one that really put a hurting on us....I loved the tophat on Batman even with those horrid restraints, I imagine it's amazing now....
Older stand-ups hurt me, SFoG's Ninja is certainly as billed "the black belt of roller coasters", PKD's Anaconda hurts, and SFMM's Revolution hurts a LOT, esp. considering one VERTICAL loop....
Wood may bounce and jostle, even unpleasanly so, esp. Gerstlauers and laterals combined, but there's nothing like being beaten about the head....

Unfortunately for non-frequenters of PKI, SOB can deliver some pretty painful rides... even now. I (and probably most other commonfolk at the park) however usually come away just fine from Sonny. This is the product of extensive "research": each ride the correct car must be chosen in the correct tempurature and the correct spots during the ride recieve the correct amount of brace to ensure maximum fun. Thus is SOBnomics.

I road the Son of Beast just once, very shortly after it opened (before they "fixed" it).
And in my opinion it was one of the smoothest, fastest wooden coasters I've ever ridden. Maybe I just got lucky, but I remember being amazed at how smooth the ride was. I was in the front car too... strange!
DRACHEN FIRE !!!!!! Busch Gardens even removed an inversion, reducing the number to 5 to cut back on the roughness..it didnt help, and it was a shame. To this day , DF is the ONLY roller coaster to have ever made me puke, and it was from the headbanging that i received on it. Truly a nasty experience, i rode it twice, trying to give it a second chance, but to no avail. Im glad they tore it down :)
Mean Streak absolutely. I felt like i was having my spinal cord ripped out while i was riding that beast. Also the Anaconda at Kings Dominion. That butterfly configuration that is in the middle part of the ride is just sheer brutal. Last but not least, any Premier roller coaster before they modified their trains with lap bars. *PHEW*
Ive only been on one Vekoma Hang and Bang, and that was Serial Thriller at SFWoA. To me it was smooth, maybe because i am tall, so i didnt bang my head....Heck, we rode it three different times that day :)
Rolling Thunder at SFGAdv is a real pain. I couldn't wait until my one and only ride on it was over. They really need to do something to make it smoother and not jolt and drag along its course.
Other coasters I've had painful experiences on would be Magnum XL-200, The Beast, Son of Beast, and all the Vekoma SLC's. Keep in mind I very much like Magnum, Beast and SoB.

I've ridden the Magnum XL-200 two dozen times, and have never had even a remotely painful experience. That's part of what I love about the ride... it's intense yet smooth.
I've had more pain on the Cedar Point Mine Ride (I'm tall, and there's no leg room, so some of the lateral G-forces can cause pain!)
Viper at Six Flags Great Adventure - even the lifthill is painful and Shockwave at Kings Dominion - especially if you're a guy
My votes for most painful coasters goes to Mean Streak, Windjammer, Revolution, and Psyclone. When it comes to both Mean Streak and Psyclone I keep asking myself how can coasters this slow be this rough and painful? We all know the problem with Revolution, and Windjammer was just bad.
BTW how can anyone not know that both FOFs (and most Premier coasters) now have lapbar systems? This isn't something that just happened this year, it's been 2 years since FOF has received the lapbar system.

It seems to me that a lot of woodies can be rough, although I've never found one to be "painful", RWB, SOB, Beast and Mean Streak included.
The most painful coasters I've ever been on are the corkscrews with their headbanging against the OSTR's. I can't really say one is worse than another.

In the past I would say Psyclone at Magic Mountain, but now that thing rides like a dream and is in no way painful. The only pain riding Psyclone is when you have to get off, I could ride that thing all day.
Now the only ride I can remember being actually painful was the Texas Cyclone, those seat dividers are the worst I've ever seen.

Well, members of CBuzzCon Team "We're not wet" can attest to me saying that Son of Beast is the most painful coaster.
First off, I am 6'3"...I had to do human origami to fold mylegs into the car, once I was firmly wedged into the seat, I had to squeeze my legs together to get the lapbar's vertical poles around them.
Doing this pressed my knees into the metal grab-bar. So, on the lateral G's, my thighs were smashed into the vertical bars and duing the vertical G's my kneecaps were bashed into the grab-bar.
Up until that point, I had never a) limped off of a coaster before, and b) Cried out for my mommy ;) (jokingly...somewhat) - Just ask Kneemeister...he sat next to me on my evening ride on it...
